I replaced all the chains on my hustler and a couple of them still pop off the sprockets , do you guys run the chains really tight?one of the guys riding behind me said he noticed a little flex in the axles going over logs and stuff ,I think I probably need to airdown the tires some, the frame looked pretty solid when I rebuilt but that metal is still pretty thin , it almost seems like the spring loaded roller set up near the tranny chain tensioner may be causing some problems...any thoughts?

I dont have a hustler so these are just generic ideas but are your bearing ok in axles? Maybe bad bearing allowing the axles to move enough to allow the sprocket to mis align. You shouldnt have to super reef the chains down. Snug is enough. Maybe your sprockets are out of alignment.

My guess would be either too much slack in the chains, or misalignment of the sprockets...maybe a little of both.
The chains should be adjusted fairly tight.....I don't get too scientific with it. I just focus on keeping them tight enough so that you don't get front or rear chain slap on the body.Hammers should have warning labels.

Try getting the tires off the ground, then find the chain's tight spot as you roll the tires. When you find it then adjust the chain so that you have 5/8" deflection(slightly less on the tranny chains) on the side of the chain the tensioner is not against.
Then as you roll the tires watch the sprockets to see what the chain does as it travels around them. Is it trying to run off ? If so then try this: pull the pins ( only 1 axle at a time ) out of the sprocket sleeve and make sure the sleeve is well lubed, then roll the tire on the unpinned axle and the sleeve should slide into the position that it "likes" best. Then look through the pin hole to see how close the axle hole lines up, if it is more than 1/8" or so then you will need to slide the axle in or out to allign it. Start with the center axle and work from there.
You don't have to get them perfect, just close. This is the method I used and my chains don't so much as creak.
